View Full Version : Let the metamorphosis begin...Project Juan is GO!

Picture in your minds the unforgettable image of Nonnies "Disco Diva" 620ie at Arrow Mill a few years back, as that is the last you will see of her beloved bike in it's current form. Today sees the start of Juan's metamorphosis.

These are just a selection of the items to be removed in the makeover process (and so as not to give too much away, let's just say there will be a lot of painting, sawing, anodizing and polishing going on, plus a healthy dose of replacement parts being fitted)........

Seat cowl, fuel tank, nose fairing, front mudguard, rear light, tea tray, number plate mount and indicators, complete exhaust system, footrest hangars and all linkages, top yoke, mirrors, handlebars, frame side covers, cam belt covers, headlight, headlight mounting brackets, "Puss In Boots" and the infamous "Glitter Ball". The latter two will feature later I have no doubt. I have certainly got a lot on my plate and there are numerous other parts to come off, be modified or replaced as well. With any luck all this lot should end up back on the bike or not as the case may be, with the aim of producing a revived and very unique Juan "The sequel" version, hopefully in time for Arrow Mill. As Nonnie has carte blanche on the design, it is anyone's guess what the outcome will be but it will be unmistakeably her own! Can't wait!!

I will endeavour to keep you all posted as to the progress of "Project Juan" and post up pics as and when. Until then amigos.........

Well here goes with the first round of images. This is Juan as he is now.....Yikes!!!! Bar one or two small items, (cam belt covers, steering stem centre nut, swingarm end plates, ignition lock cover, chain and sprockets) the strip down is almost complete. So far I have removed countless parts and well over a hundred fasteners, all packaged now and ready to go off to the various platers, the anodizers and the polishers, as well as numerous other items to go off to the paintshop.

This exhaustive list does NOT include Nonnies shopping list for new parts on order....molto bling factor!!! Here are the photos anyway. More info to follow as and when.

Not wanting to hijack or anything, but we've just had some tiles put in our garage. I think they're different to Rod's ones, but they're durable rubber jigsaw type things, with bobbles on. One brand name is Dura, we've used Ecotile.

Very very easy to install (no glue required) and we're very happy so far (although the bikes aren't back in there yet). Let me know if you want more info Nat.

The tiles are made by Racedeck. I had them imported from the US. Expensive but they are pretty indestructible, providing you dont drag or gouge anything metallic into them. They can take up to 20,000lbs in weight in any one area. The best thing is, if you move or need to take them up for any reason they just clip and un-clip together. I had to cut the red border tiles to size but they are easy to cut using a decent jigsaw. I have only to put the black skirting around the edge to finish it off. Like a laminate floor you need to leave an expansion gap around the edge but otherwise the whole job took me two days. If you want more info look at their website. www.racedeck.com. They have a floor designer on there. You simply choose the design you want, input the dimensions of your garage and it works out what you need. I only know of one other company called "SwissTrax" who have a distributor in Ireland, who make a similar product, but they are marginally more expensive. I looked at loads of other companies but Racedeck were the only ones who made a product I was happy with. If you want any more help then PM me.

Hmm not sure yet, as the Rizoma option was rejected by Nonnie, so it might mean keeping the stock item, but some modification being done to it, so for now I will be keeping it.

Well folks progress is slow but several key mods have already been made. At present I am waiting on parts to come back from the polishers, platers and anodisers. The front wheel is yet to come off but that is the last of the disassembly planned. Today I completely rewired the entire (well almost) wiring loom in self amalgamating tape, (mostly the alarm loom) as I hate cheap electrical insulating tape and it looks like such a bodge job otherwise. The tail end has been chopped (courtesy of Jmo's kit) but more of that later. I promise to take some piccies when I get back from France (I am off to Marseille for my 6 monthly simulator check) but when I get back I will endeavour to post up some up to date info as well. Nonnie woke up on Xmas morning to a sea of presents though I think she was less impressed when most of then turned out to be ergal alloy, carbon fibre and new shiny parts for Juan II ("the avenger"), but I did redeem myself by leaving a completely non bike related prezzie until last. A comprehensive list of mods in progress and those completed will be winging it's way to you shortly readers. Anyway I have to get up at 0400am tomorrow to leave for work so I am signing off now. Watch this space!!

Yes OK, it is basically the ultimate Nintendo Wii but a lot more stressfull. I shall be in it again at 5am tomorrow morning for another fours hours of fun and games (aka emergencies, diabolical weather and system failures, to name but a few of the hidden surprises we have to deal with), arguably not as enticing as the Wii's interpretation of baseball, tennis or fishing. Just remember to use the lanyard on the hand controllers though, as Nonnie tells me there are loads of smashed TVs on Fleabay where people have let go unintentionally and it's hit the screen (ouch! £££££)

Well folks. Sorry for the delay in any updates, been a bit busy. As of today all but the last few parts are ready to go back on the bike. The list of mods is growing but I have finally reached the stage where the bike is starting to resemble a motorbike again. Pretty comprehensive stripdown I am honest, which apart from the frame and swingarm ended up involving the whole bike (much more than originally intended!)

To date the list of mods is quite extensive but include....

Silver nickel plating virtually every single fastener or part that showed any signs of corrosion, including the front and rear wheel axles and nuts, fuel tank bracket, seat cowl brackets, footrest hangar bolts, side stand and bracket to name but a few. In total well over 200 parts were plated (if you really can be bothered then PM me for a full list) and they have come up a treat!! Next was the full exhaust system and clamps which has been lovingly polished. Top and bottom yoke, swing arm end plates, fork bottoms and footrest hangars, brake pedal, gear change pedal, actuating arm and linkages plus a myriad of other bits have all gone off to be powder coated, along with the rear sprocket carrier too. Both front and rear wheels have also received the same treatment, as well as new rear cush drive rubbers and bearings and new polished stainless steel front disc rotor bolts. A considerable number of other fasteners have also been replaced with polished stainless steel items. New front steel and alloy rear sprockets and gold DID chain are also ready to fit, plus lashings of numerous billet alloy parts too numerous to mention. Once all this lot get fitted as well as a host of new carbon fibre parts (including a very hard to come by and even harder to fit headlight bowl) then it is simply a matter of waiting for the fuel tank, seat cowl and front mudguard to come back from the airbrush artist (Nonnie has complete carte blanche here, as to the final design) and I will finally be on the home run!

I am at an impasse now waiting for bits to come back so as I can start reassembling the whole bike but until then here are a few tasty shots. Even nickel plated the chain rubbing guide bolts. A lot of the work will doubtless go unappreciated as it is unseen (largely hidden components) but the end result will I hope speak for itself. The only other major components to be changed are the handlebars, mirrors, indicators, grips and bar ends, which I have already sourced but are on order. The colour scheme of the bike will be self evident once I post up the final shots. Oh and did I mention the tail chop!

Incidentally dont be alarmed by the oil on the bricks in one of the pictures that are temporarily helping to prop up the front of bike, in the absence of a front end. The forward cylinder head valve cover was also up for replacement as it had signs of corrosion and when removed Juan "bled" a little oil over them, that had collected behind the cover. All in all for a machine that has done over 10,000 miles it is in remarkably good nick and now, will I hope, end up being better than new, with no faults or blemishes anywhere. It helps to be a fastidious bastard like me as well! Roll on next week. More pics to follow, as and when I make a considerable leap in the whole process. Right now the bike looks a bit forlorn but not for long.

Yes, Woddy is doing very well. He's done a lot of work already especially all those 200 plus bolty type things (I mean, what the hell are they for anyway?). I am looking forward to the interior decoration type thing when the technical stuff is over with, you know, choosing colours. I think I know what the paint scheme will be.

I have to say, every time I go into the garage, I feel a little sad seeing Juan in so many pieces and I do miss riding right now.

So far, everything going on is v. v. shiny.

Well tomorrow sees the return of some of the major components of the bike and after the disappointment of the paintshop (new company now sourced for the work), I have been sorting through some of the many hundreds of nickel plated parts I have ready to go back on the bike tomorrow. Quite a number of powder coated parts are ready for collection in the morning and Saturday sees the return of the front forks, yokes and sprocket carrier which means the wheels can go back on. Once my spareshack order comes back then it is just the bodywork and I am done. In the interim wanted to organize the nickel plated parts into major groups to speed up reassembly. See if any of you can recognize where the various elements go. It is a bit of a jigsaw puzzle but I know my way around the bike well enough to know what goes where. More pics this weekend!

Organisation.....not really. I just take an extra five mins here and there to sort things out properly, as there are soooo many components off the bike at the moment, that it ends up making life much easier when it comes to figuring out what the hell went where. This lot normally lives in a used Persil tablet box, but there is method to my madness, in so far as I can reassemble all these parts in a matter of minutes rather than fishing through piles of stuff. I did rather ham things up a bit for the sake of the photos by laying things out symmetrically!

However, most jobs if done well are all down to the preparation. It's fair to say, I might have gone a bit overboard on that front, but if I didn't enjoy it so much I wouldn't do it. I will just let the end result of my hard work do all the talking as that I hope justifies it all. Until I upload the final pics all I will say is that the bike, judging by the quality of the work done to the various parts going back on and new components, is going to look fantastic, as well as the planned addition of one or two rather sneaky surprises. I will take you up on the pukka cloths offer though!

I don't know that lovely man you call your husband is doing all this for you, obviously getting no self enjoyment out of it, slaving away to make for you the most wonderfully shiny bike and all you do is ridicule him. Well I think that's terrible and you don't deserve all he is doing for you.

Rod pack all the shiny bits into neat carefully labled boxes fly on round to my house put all the shiny bits onto my little beasty and know that all your hard work and maticulous efforts will not be wasted. Then take all the cruddy dirty bits from my bike and use them to put that nonnies bike back together again and let her have that.

As for you Ms Benson where has all that teacher instinct gone once you used to encourage all the children to do their best, to do things carefully, to tidy up after playtime. Now its ah go on get on with it and be damned. I just don't know what the world is coming to..........

That is so funny! When I saw the picture, I thought that someone would say something!

Obviously not Woddy! If Woddy had done it, it would probably be gold plated or something.

Squiffy, you know I love him to bits and he is insanely meticulous and I do appreciate him and I know Juan will look fantastic when he's done. Rod is at this moment putting my rearsets together and having fun with ballbearings flying around the kitchen. Every man needs a hobby and every girl has friends to go down the pub with!

Well the weekend saw some fairly major progress on the re-assembly front. I got a lot of the last components back from the powder coaters includning forks, yokes etc so they all went back on. As well as the exhaust system, bellypan, foot rest hangars, linkages and tons more besides. There is not really that much left to do. Basically just waiting on the steering centre nut, which I had powder coated but was not happy with so that has gone back to be stripped and polished instead. Once that is on and torqued up then its on with the top yoke and finish wiring up the front end. (Molto bling headlight to go on too!) All the front end bracketry went back on tonight. Then just waiting on the new handlebars, grips and mirrors and bar ends. Also need to wire up a new alarm LED, refit the instrument cluster and new indicators and then twiddle my thumbs until the bodywork comes back from the paintshop.

Hopefully the drive chain problem will be resolved soon and then it is just the front cylinder valve cover to refit (new one coming) and then check over the whole bike once more (torque settings mostly) and I am pretty much done. A few mandatory leak checks to do, once the tank is back on and hopefully I can fire up the engine for the first time in months. Then an extensive test ride to make sure it is OK. My plan is to run it down to the local Ducati specialist once it is finished to double check my work, before I hand it over to Nonnie. I am confident of my abilities, but not so arrogant as to assume I cannot make a mistake, so for my own peace of mind I would welcome an experts second opinion and keen eye. At least if something goes wrong with it before he checks it over, I want to be the one on it when it does, so that I feel confident to let Nonnie loose on her revamped steed, once I know all is AOK, and she can tear up some tarmac on it.

I will post up some pics tomorrow when there is better lighting conditions, so you can see Juan's current state. It at least has a front and rear end so it is looking a lot more like a motorcycle again.

My 1098 is still under cover awaiting the bodywork and yet to turn a wheel in anger with ZERO on the clock! :hissy: Still I am enjoying working on Nonnie's baby.

As I said pics to follow tomorrow. Until then.....watch this space

Sorry for the delay but here are the pics of the bike so far, bear in mind that the bodywork is yet to go on, the new chain and a few other ancilliaries such as the rear hugger, handlebars, indicators etc, but it's almost there. Over the last few days the front and rear wheels went back on, exhaust system, front forks, bottom yoke, footrest hangars, footpegs, linkages, various brackets and a lot of other minor mods fell into place. The top yoke and steering centre nut went back on today as well as some rather tasty new front reservoir caps (not shown in these pics) plus some surprise additions which I will reveal at the end of the rebuild. I am not going to divulge what design Nonnie settled on for the tank, seat cowl and mudguard, but it should look amazing when it is ready in a couple of weeks time. The work carried out so far has been fairly extensive and hopefully once the very last few pieces arrive (including some really amazing mirrors), I can complete the front end and at least wheel it outside for some better pics under natural light. Anyhow here he is in all his polished, powder coated, stainless steel state! Sorry about the bleached out effect from the flash photography Enjoy!

You are right about the clips. If you can find me some black ones I will happily send you the dosh for them!

The exhaust system is not a full one, only the end cans, and as such means no change to the fuelling or ECU, which would be affected if I fitted an open airbox. Besides that this is a purely cosmetic makeover and if I was going to invest money in tuning work I would be better off plumping for a larger bike as a base to start with or even the new 696 to work on. That bike is a 20bhp hike straight out the box and for a little more than I would arguably need to spend to achieve half that increase in power output from this machine. Anyhow bling is higher up the list of Nonnie's two wheeled priorities and who am I too argue as it's not my bike!

Maybe tomorrow I will take some nicer daylight shots of the bike from outside the garage. The forecast is for snow tomorrow so my wife is extremely happy and it should make for a nice contrasting view.

Hi Gary, it's ED again. Yes the TC finally caught up with me. I have to say, as an original dissenter, it looks a million dollars now it's done. Neatens up the rear no end. Can't wait to fit the LED indicators. They should be with me in the next couple of weeks and should set off the tail nicely. They are seriously bright so hopefully, despite their physical size will be more than a match for the bulkier OE items....which are still for sale if anyone is interested?

No I got it from Shift Tech in the USA, the guy to deal with is Guido. Their website is www.shift-tech.com. Excellent service from them. It was quite hard to fit as it is a very tight fit but some perseverence and a little swearing and it finally clicked into place. Looks much nicer thean the standard plain steel item.

Well all being well and good the tank, seat cowl and mudguard should be back this coming weekend, then I am having a local specialist apply Ventureshield protective film to the fuel tank. Once the handlebars and last few bits arrive in the post, it's almost finished. I have to book it in for an oil change and service, plus a general double checkover of all the safety critical items, torque settings etc and maybe some fresh hydraulic fluid in the brake and clutch lines and lastly an MOT. I am at least on target to have the bike ready for the Southend Run in early March, so that is my main target now. Will post up some pics again soon, before it is officially unveiled in it's entireity. Hoping to include a few surprises with that particular post, so stay tuned!

Well I am not revealing anything until the bike is complete just so you can see it in it's entireity. All I will say is that the tank is awesome as is the seat cowl. Think Nonnie here and her love of all things sparkly and you might get the idea. Hopefully once the Spareshack order comes in then that will be that and I can throw the covers off and show you all what I am raving about.

Not yet. As my better half said I took the whole assembly off and down to Karl Harrison in harleston who is going to mount it on a donor 620ie and pressure test the fuel pump. If it is suss then we can take it from there. Should know more by the weekend. Confident it will be sorted soon and we can fire up Juan after many months of silence!

OK as has already been mentioned elsewhere, the fuel pump was found to be at fault, tank is back on, bike snarled into life almost immediately and all that is outstanding are the handlebars, mirrors, and grips plus wire up the new indicators. Then the bike is being treated to a Venture Shield protection kit, which the local specialist is coming to fit here at home, then a tentative first ride to KH's for a thorough double check over, oil, plug and filter change then lastly an MOT and it will be ready to hand the keys back to Nonnie to go banzai on!! A multimedia extravaganza is currently being planned for it's premiere unveiling on this very forum....so stay tuned. It is quite a transformation let me tell you!!

Well folks the end of the tunnel is in sight! Today after work I finished wiring up the rear indicators which needed to have two resistors wired in parallel to each side to control the flash rate. A clue as to what type are fitted there! All is now tested and working. Last thing to do now is fit the new mirrors when they arrive and it is off for a check over and MOT at KH in Harleston, then I can confidently hand the keys back to my wife to play with her new baby! Sorry about the quality of the picture but here is the completed wiring for the rear pair. As we have both mentioned once she is finished, we will be posting upa rather special video and some pics so hang onto your hats folks

Had to make up two heat shields to mount the resistors on as they get fookin hot when operating plus some high density foam insulating pads which should ensure no nasty surprises and to protect the undertray as well. Little details like these take up so much time and have been the most time consuming part of this project by far. With any luck all we be revealed before the weekend is out!!

Regarding it not starting again, at least we didn't have to buy a new pump, got a 2nd hand one for £35 which wasn't so bad.

I just need clips and a matching petrol cap and it will be perfect.
