View Full Version : My Rebuild

adam15

After following others and seeing some of the rebuilds that people have done on here it has made me want to rebuild mine. And since I have finished uni for the year and have some free time I have decided to strip the bike down and rebuild it.

My bike is a Ducati Monster 600, 1994 model which I have had for 3 years since I was 17, my first bike :)

http://i286.photobucket.com/albums/ll101/adam_ducati/theducati.jpg

Well I started stripping my bike down a few weeks ago and have finally got all the bolts undone and now all the parts are seperate.
Two of which created some problems, the rear engine bolt was one of them and it managed to destroy one socket adaptor and one draper hex socket before I had to drill out the thread side of the bolt.

http://i286.photobucket.com/albums/ll101/adam_ducati/SP_A0178.jpg

The exhaust headers were a pain to get off, but seeing as they have probably not been off in the 14 years since the bike was manufactured and if they have no one has ever heard of grease lol

The front exhaust clamp had corroded to the stud on one side and the nut to the stud on the other, so had to get the nut side off first and then bend back the whole clamp to remove the pipes before removing the clamp with a hammer.

http://i286.photobucket.com/albums/ll101/adam_ducati/SP_A0164.jpg

The stud was then removed with an extractor but the headers were in a bad state.

http://i286.photobucket.com/albums/ll101/adam_ducati/SP_A0163.jpg

So now I have all the bits seperate and can have them sent off to be powder coated next week hopefully

Today I had the frame with just the tank on so I could fit a Ducati performance seat to the bike, as it is not made to fit this bike I had to make my own bracket to enable the seat to fit.

This is the 2 seats compared.

http://i286.photobucket.com/albums/ll101/adam_ducati/SP_A0042.jpg

I had to remove all the rubber cussions except the 2 rear ones from the underside of the seat so it sits closer to the frame.
I had to put the new locking mechanisium back further than where the old type is located.

http://i286.photobucket.com/albums/ll101/adam_ducati/IMGP0209.jpg

I had to using 2 bits of metal to create a bracket to enable the locking mechanisium in the right place for the pin on the seat as the seat is slightly longer than the standard one for my model.

http://i286.photobucket.com/albums/ll101/adam_ducati/IMGP0214.jpg

Once I had positioned the locking mechanisuim in the right place and created the brackets it enabled the seat to fit to the bike.

http://i286.photobucket.com/albums/ll101/adam_ducati/IMGP0205.jpg

I think it looks better already :)

Thanks for the offers....as of the moment all I need is a puller to get the alternator casing off so it can be painted, does anyone have one I could borrow?

Sorry mate can't help you as I've never had to do this on my bikes. It would be pretty simple to make one though, amd maybe an UKMOC'er has one you could borrow? Or there are several companies that sell them both in UK & USA.

(pick on tools and the pullers shown near bottom of page)

May be others if you trawl the net?

Crap drawing but you get the idea. M6 bolts go in the case and the M8 in the crank. Undo the m8 to push the casing off.

Neil.

i dunno if it waas you who posted about the puller already.

its really easy to make one. if you find one forsale online and see a picture of it.
There nothing to it a plate with 3 holes and a bolt.
i'm really bad at explaining things so look for a pic on web

Make one out of the same sort of steel strap you used to relocate the seat catch.
You'll just need an 8mm tap for the centre hole. Obviously you have a power drill and hacksaw, otherwise you couldn't have done the seat chatch.

I think I have a long enough bit of metal left from the seat bracket so I will try making my own to get it off.
Thank you all for the advice and help.
Will have a go tomorrow morning.

Well I cleaned up the engine today with lots of degreaser, it's starting to look silver and not black lol
I was going to make the puller thingy so I could remove the casing but my friend who helped me lift the engine said he had one, so some hassle saved there and I should be getting it tomorrow.
Then off for a little trip to the powder coating place to confirm the colours for the different parts which should be taken down there before the end of the week :)

Hmm maybe I had it good then working hard to keep warm. GT had the same on his trike build to as too cold. Just a pointer before you may think later. You may want to lose the rubber cable ties like mine and some others have. This involves putting clips inside the frame at the same places so you neatly cable tie inside. I used alloy tags 40mm long x 8mm wide and pop rivited them on after but drilled holes before powder coat. You can see them on my thread I think.

Well so far today I have steam cleaned some parts mainly the lovely greasey swinging arm. So they are all clean and ready to be take to the powder coaters.
I spent ages measuring all the nuts and bolts so that I can replace all the old ones with stainless so they don't rust :)
And finally I have just come back from the powder coaters and have the colours, well shades of silver should I say and the prices for all the following below to be done....
Frame and hoop linkage in a dark silver, probably close to a gun metal colour.
Footrest hangers in silver
Side engine casings in black
And the swinging arm one of the three colours but not sure yet
And the price........

Just £120 for all of it :D

Albie
10-06-2008, 09:32 PM
Thats not a bad price.I paid £200 but that was frame, swingarm 2 wheels and 20 odd components.Dont forget they will shotblast most bits anyhow to degrease . My was also laquered with 2 coats but not the satin black.

Make sure you have in your head the image of what it should look like. When I thought about having frame same as swingarm so said no do it black but I wanted it to flow through to back wheel. I also wanted the footrests to dissapear and hangers so did them black and they blend into the tyre. May not be your cuppa tea.

If you are after the retro look I would do the swingarm black so it looks like an after market one and get hold of some 900/s4 end caps which are gold colour.

Thanks for the suggestion, but the time I spent measuring will pay off as I can get them locally and alot cheaper. There are only a couple of bolt types I will be ordering from there and thats because they are specialised ones.
The packs they make up can work out quite expensive but it does save the time of measuring and making a list, but luckily I have that time so will use it if it means I will save money.

When I get them I might work out the difference in cost and let you know how much I saved

Thanks again

Right....update....the frame, hangers, swinging arm, hoop, etc were taken to the powder coaters yesterday and I was told 2-3 weeks ish, which I'm happy with as it gives me time to do the other stuff so hopefully I will be ready to re-assemble when I get them back.
The engine casings are off both sides and am going to be removing the cylinder heads etc tomorrow.....

Question about valve adjustments- Does it make a difference if you do this with the cylinder heads on or off the engine as someone meantioned to me it may do but they were not sure so I'm just checking

Went to halfords today and spent a while trying to compare the differences in their red spray paints they had...bit hard I know but I have brought a couple to try out and see what looks better if I actually like either of them that is.

And monday will bring with it a nice payment to ducati as I ring them up to order a few things that I need.

Does anyone also know if you can get a high temperature laquer as I have only found normal or petrol resistant but it does not give a temperature range.
Thanks

Right....my engine is now in bits....this is fun LOL!!!

I have removed both heads and barrels so I can clean up and paint the main engine block. Both side casings already off and ready to be rubbed down for painting (not powder coating as I decided not to remove the bits held with in them. Plus there is no guarentee that if you powder coat them that it will last due to the engine heat.

I plan on cleaning up and spraying the cylinder heads, once of course the valve clearances have been done which is what I started measuring today.

I sprayed an old side panel I had over the weekend too....sprayed the whole things in a pearlescent red first then masked it up to spray a panel in the middle in a darker metallic red (picture to follow soon hopefully).
Finished laquering over paint today and it looks rather nice :D
So all I have to do is clean up and rub down all the parts to be sprayed.

It's all going well at the moment

adam15

This is the side panel that I painted.....the ones to go on the actually bike will look a lot better, this was just done quickly to get an idea of the colours.

The middle panel as meantioned before is the darker metallic red and the rest is the pearlescent red....it looks much better in nice sun light sparkling away :)

Well today I picked up the parts from the powder coaters and they look really good and also the price was good to, in the end I did not have the engine casings done so had the frame, swinging arm, hoop, hangers and rear caliper mount done all for only £80...so well happy with that. Pictures to follow.

Haven't been up to much else from when I finished doig the valve clearances as I am waiting for the parts for the engine in order to put the engine back again.
I have just been cleaning and polishing different bits ready for assembly....the only main thing left to sort out is the spraying of the bodywork as I am waiting for the return of the front mudguard that has been repaired due to the cracks around the top holes.

But everything is looking good and I can see it all coming together quite well...in my mind at least at the moment lol

adam15
28-07-2008, 03:11 PM

Well once the engine was back together again I was able to start putting bits back around the engine.

I started my putting the frame back on, with the second hand rear engine bolt I managed to get hold of to replace the one i had to drill out and with the R&Gs which I have brought...the only thing I dislike about them is having to destroy the thread for the front engine mounting bolts in order to fit them, but if it saves damage to the bike then it is worth it.

so this is the engine in the frame...

http://i286.photobucket.com/albums/ll101/adam_ducati/SPM_A0101.jpg

adam15
28-07-2008, 03:34 PM
With the engine back in the frame I started to put other parts on...starting with the inlet cylinder head pipes and the swinging arm.
The swinging arm was a pain with it needing to be filied down a bit due to the thick layer of powder coating.

I then put the yokes on which look alot better now they are clean especially with the stainless bolts. Once on I could put the new indicators on before putting the headlight, clocks and wiring on.
The wiring took a bit of remembering although I have tried to route it a bit better than originally.

This is the bike so far with all the above done....

And today my work on it stopped because the new rose ball joint i had for the swinging arm, it's inner diameter is too big so i spent ages ringing round to find one and ended up order it from Pro Twins who lucky said they should get it within 48 hours.
So once I get that I can put that back together and think about putting it back on wheels.
The painting for the tank and bodywork should be done on saturday so I am hopeing that I might have it back on the road with a week or 2 but then again with the problems I have encountered I wouldn't bank on it.
But its all coming together nicely now :)

The cylinder heads were rubbed down and sprayed with spray paint and then laquered with an engine laquer. The valve inspection covers, cam belt covers, clutch and alternator covers etc were all sprayed with a gloss black...all of which was done in my shed with a spray gun, so just the cost of paint and laquer. The main crankcase was cleaned and painted.

It would have been nice to have the head blasted and a few other bits but required more stripping down in order to do this, but never the less it has turned out really well and is much better than before :)

Well I have been busy the past few days whether it is with the bike or other things going on, but here is an update of the progress I am making.
The front forks had their oil changed and are back in the yokes now, the rear suspension is on the bike and today I fitted the hoop bit to the swinging arm to finish that part off.
The footrest hangers are back on the bike with nice shiney titanium bolts instead of the orginals.
The airbox and ignition key unit is back on the bike and it looks more like a bike now.
These are some pictures of it so far not completely fully up today but I have yet to load them on here.

Last Saturday I did the spraying of the tank and body parts for the bike.
As I had access to a workshop of someone my Dad knows I was able to with a bit of help alone the way prime, spray and laquer all the parts and finish it within a day.
This did not at first go to plan as the colour I orginally chose was only avalible in water based paint which was brought and everything was rubbed down ready for priming.

http://i286.photobucket.com/albums/ll101/adam_ducati/IMGP0330-1.jpg

I was then able to prime it.

http://i286.photobucket.com/albums/ll101/adam_ducati/SP_A0079-1.jpg

http://i286.photobucket.com/albums/ll101/adam_ducati/SP_A0080.jpg

http://i286.photobucket.com/albums/ll101/adam_ducati/SP_A0082-1.jpg

Once it was primed and had hardened, I use wet and dry to smooth the surface before painting it.
When I began applying the paint, problems occured, the paint reacted and was running after trying thicker mixtures and it still kept running then I let it dry and some of it was ok but there were alot of runs in the paint

http://i286.photobucket.com/albums/ll101/adam_ducati/SP_A0085-1.jpg

http://i286.photobucket.com/albums/ll101/adam_ducati/SP_A0086-1.jpg

http://i286.photobucket.com/albums/ll101/adam_ducati/SP_A0090.jpg

As you can see from the pictures, there are quite a few runs so in the end I had to change the colour which lucky we had a slightly darker but more pearlescent paint there which looked rather good when we sprayed one bit just to see what it looked like. So instead I used that and being a solvent based paint it was done and dry pretty quick.

So once dry I applied the decals and then laquered over the top and left them to dry and hardened off for at least 24 hours.

So thats the bodywork all painted and pictures of the finished pieces should be posted soon, so I leave you in suspense with that lol

Hi adam,

Great pictures and very useful info, from you and the replies, for when mine comes apart again (my brother rebuilt it last time - will post pics soon).

Two questions if you have a moment...

1. I see you have the DP LED tacho - Is the carbon face plate thick enough for the whole thing not to wobble? I recently aquired one (thanks to Morty) and will put it on over winter, but the carbon face plate looks quite thin, not as stiff as the steel OEM part - mind you, I don't know how light (or heavy) the clocks/idiot lights are as I've not taken them off the bike yet.

2. How d'you get such large photos directly on the forum (i.e. without links to other site like photobucket)?

Looking forward to seeing pics of the complete bike - I am constantly amazed by the huge variety of looks and styles in which a 'standard' manufacturers model (i.e. the monster) can be finished. This forum is the dogs danglies for inspiration...

Still, having said that (and referring to another thread) red is definitley the best colour - it is italian afterall!

Lastly, for others about to rebuild, when my bro was rebuilding mine, he spot welded bent washers to the inside of the frame (before power coating) - then zip tied the loom to those washers - no visible wiring, genius!

Thanks for the story and pics...hope to upload mine v soon

Dave

Super job, I love it when a bike is done honestly with time an effort from the owner, not just given to pro's and money thrown at them. They are personal things and the effort is appreciated by everyone.

Roll on the next set of pics.

I agree Dave and its especially rewarding for the owners too. It make all the effort of the stress and thoughts worth all the hassle. Plus you learn so much about your own bike and how actually simple they are.

The carbon dash surround for the LED tacho is fine and is fairly solid, never had any problems with it and its been fitted on there for about a year before I started the rebuild. I really like the LED ones so yes go and put it on now.

The photos are hosted on photobucket and I use the Image codes to get them on the site with out having to have people click on a link :)

I have heard other ways of hiding the cables too....oh and plus I like red anyway

I agree and its the only way I would have done it as I have done everything but the powder coating myself to keep the cost down as my money was limited but I am very happy with the progress of the bike and how it is beginning to look

SIMPLY is a very good word there. I have found it easier to rebuild this bike and fix problems on it in the past than the SV650s that we got for my girlfriend and has been a pain each time...only had that since march ( the bike that is LOL!)

IT'S ALIVE!!!!!!!!!!!!!!!!!!

Yes thats right today I actually had the bike running, it took a bit of time to get it going and had to use a battery jump start kit to keep the power there in order to keep the starter motor turning.
But it runs and seems ok so far.....

However I have a problem, I have lost one of the bolts/rubbers/metal sleave used on the hangers to bolt on the exhaust....I can't seem to find it and didn't get a chance to ring ducati today thats if they have one on the shelve....does anyone know where I could get one asap or have one that they no longer need for one reason or another.
Thanks....i'll post this as another thread as well

Well I havn't been on here that much and have been trying to sort out some more photos and put them on the computer so I can post them on here but havnt had the time.

So a quick run down of what's happened....

Both the wheels, chain/sprockets, hangers, etc were on, then I used a bottle attached to the fuel line to put some fuel through the carbs and get it going with the standard cans that I was able to fit using the other mounting bolt that Ablie had kindly given me :) ...took a bit of messing around with and changing the plugs more than once.
Once i got some fuel in the carbs and had it running i adjusted the carbs as neccessary so that it would idle by itself....which eventually happened :)

Once I knew I had it running okish on the standard cans, I removed them and put the blueflames on which I had got for it, some trouble here but got there in the end. Then installed the tank on the bike and connected the fuel lines and filled it up with petrol.

On trying to start the bike it ran briefly then would not run at all....the little fuel in the float bowls had obviously been used up and there was not enough pressure for the vacuum pump to push the fuel through.
I then turn off the fuel tap, disconnected the fuel pipe after the vacuum pump and used the bottle to start it again. This created the vacuum which on turning on the fuel tap after a short delay fuel appeared from the top of the vacuum pump. I reconnected the fuel line and started it again and managed to keep it running.

Now I re-tuned the carbs again for the different cans, each cylinder head in turn after I had set the idle speed. Once both were tuned I had to re-adjust the idle speed to suit until it with ticking over nicely.

This was all done with the oil cooler disconnected due to not having the carb warming kit line that I needed to complete the system, but I managed to get hold of the bolt on banjo adaptors and made my own line up yesterday which I used to complete the system and then attached to the bike.

On starting with the oil cooler connected, obviously some extra oil was needed but above all so was a hell of a lot of tissue as one of the line was damaged...as I found out by the spray of oil everywhere.
So I worked out which oil line it was by startin it again and watching...not the best idea but it worked....LOL!!!
So I removed this line and had to miss out one of the carb float bottoms due to not having another oil line to use....this seemed to work except there was a lot of oil that was smoking off the engine and exhaust when I was running the bike.
I therefore washed the oil off to see if there was any oil leaks which I could not fine...so run the bike again and more smoke..washed it off and eventually it didn't smoke anymore so must have been any oil that was left in the bottom of the carb side that is not connected.

The engine was therefore finished apart from a little top up of some more oil.

Today I added the breather boxes, front mudguard and seat and checked over everything again.

Then.....

adam15
18-08-2008, 06:42 PM
I took it for a little ride round the back of the garages behind me to check it went ok and it seems GREAT!!!!
A few adjustments were needed which were-
The gear selector needed it's position changing to make it easier to get 2nd gear on an up-shift.
The handlebars needed to be moved just abit for better brake/clutch lever position.
And a slight increase in the Idle speed
Perfect :)

And I was going to take it out today but by the time the insurance was sorted out it had started raining....:(
So hopefully it'll get a proper test ride tomorrow :D

Once its all work just got the belly pan and seat cowl to fit and it should all be done or nearly done

Monday was its first test ride since it had been put back together...it was only a short time just round the back of some garages so no proper roads and was just to give it a quick test to make sure it moved properly.

So this was me leaving my garden to set out...

http://i286.photobucket.com/albums/ll101/adam_ducati/IMGP0380.jpg

It seemed weird at first with the riding postion as I have got use to riding my girlfriend's SV while mine has been off the road...so clip-ons instead of bars.

Still for the short time I was on it, only about 5-10 minutes, it felt great.
This is me in motion on the bike for the first time...

http://i286.photobucket.com/albums/ll101/adam_ducati/IMGP0381.jpg

After the short test ride a couple of things needed doing, which I may have meantioned on here previously but anyway...
the gear selector position needed changing
slight increase in idle speed
and the handle bar position needed to be changed so slightly further round towards the rider, me.

adam15
20-08-2008, 11:31 PM
And now its finished as today I went finally got to take it out on the road in the dry and get some miles on it for the first time in a few months...
I was so happy, took a bit of getting use to again but it still felt like a monster should, not smooth and perfect like a jap bike.
The first time I accellerated there is a definite notice of increase in torque or mainly just the better accelleration from the lower sprocket gearing and the increase in performance maybe from the exhausts no longer be standard and the valve clearence now being set correctly and not out like they were before.

After a good few miles and stopping to get some well nuts along the way in order to put the side panels on as well i headed home to check it all over.
Please to report there does not seem to have been any major problems, some lose bolts that need re-torqueing again but all seems well.

Adam it looks the business. Only one comment on the looks why have the back wheel in red and not the same colour as the rest of the bike or black like the front. It does tend to stick out like a sore thumb and looks like you have put a spare on there. Could you not get that sent off and have painted/powder coated the same. I do like the two coloured wheels but feel it should match the rest of the scheme.

The wheels I originally had planned for the bike where the same colour but that was going to be a rear wheel that was being repaired for me and close to fitting the wheels I was told it would not be any good. I therefore had to try other options and the only one that meant getting the bike back on the road in time for my trip was to fit the spare brand new red wheel I had and get the front one powder coated black. I couldn't get the rear one done in time but it gives it an very custom look....hey it matches the red spring :D LOL

I have another wheel which I may plan to in the future get sprayed in the same colour as the tank.

Tastynuts.com

As was recommended to me by someone else on the site. It's the only place I could find them and they are only in titanium.
Works out about £8 a bolt...I think including the brake/gear pivot bolts I paid about £75-80 including postage
